The Challenge
The project required the development of a complete automated production system starting from large jumbo foam rolls and ending with finished, packaged foam tape products. The line needed to perform multiple manufacturing and packaging operations in one coordinated process: feeding jumbo foam rolls, slitting the foam into the required tape widths, rewinding the material into smaller finished rolls, controlling and transferring the rolls automatically, forming the retail package, inserting the finished foam tape roll into the package, and transferring the completed product for final collection. The main challenge was not only designing the individual machines, but making every station operate together as one fully automatic production line.
The Approach
Developed the complete line from the ground up as a custom production system. The engineering covered the entire production flow, machine-to-machine interfaces, product transfer, automation-ready mechanisms, structural design, manufacturability, and detailed production documentation. Every section of the line was designed as part of one integrated system, including the jumbo-roll handling equipment, slitting and rewinding stations, conveyors, accumulation and transfer mechanisms, packaging equipment, and final product handling. Special attention was given to continuous production flow, fully automatic operation, accurate foam slitting, controlled roll rewinding, automatic product transfer, package forming, automatic product insertion, machine synchronization, production-line layout, service and maintenance access, cost-efficient manufacturing, modular machine construction, and DFM and real-world fabrication.
The Outcome
Delivered a complete manufacturing-ready engineering package for a fully automatic foam tape production and packaging line. The final design takes the raw material from jumbo foam rolls and transforms it into finished, packaged foam tape rolls through one integrated automated process. This was not only a conceptual design — the complete system was engineered for manufacturing with detailed production documentation for every major assembly and component.
